I would guess I have done my part to pave the “path to hell”…what with all my good intentions regarding my garage/DIY projects.  I hit a bit of a wall with the Mini-Mill, the Z axis needs re-engineered as it has a lot of movement when the Y axis moves.  Given this distraction, and the arrival of the parts to build the 3W LED headlight…I started on that project.

My neighbor has a shark fishing hobby.  When possible he spends a weekend at the gulf.  Much of the fishing is done in the dark, which is not a nice time to be low on light…especially when you are waist deep in the water.  We had discussed multiple options, and I recalled some LED DIY headlights I had seen.  I ordered the various bits to make 2 copies.

The headlights are pretty powerful, driven at 1 amp they produce about 650 lumens.  I used a 5 degree optic for the middle beam, and 25 degree optics for the outside beams.  This provides a nice balance of long range and short range vision.  The LEDs are housed in 3/4″ copper end caps that have been trimmed down to size.  The rest of the electrical parts are housed in 1″ square tubing.  This gives it a “steampunk” kind of look…I like it.

Powering the lights is the real struggle…balancing between portable and long life.  I opted for the initial build to use an 18V NiMH drill battery…$10 from Harbor Freight and $5 for a charger.  This was by far the cheapest option, and is still very portable….just somewhat heavy.  Christian took the prototype to a fishing get-together…I am looking forward to the feedback he obtained.  I don’t have a lot of desire to built them to sell, but I agreed to do a few for him and his friends that would want them.  There is still some tweaking needed on the headlight straps etc….more to come (with pictures too!)
